Small-batch prototyping bridges the gap between design intent and production reality. Unlike mass production, prototype runs demand flexibility without sacrificing quality. Here is the structured workflow we follow to deliver accurate, repeatable prototypes in as few as 3-5 business days.

Phase 1: Design Review and DFM Feedback

Every prototype order begins with a manufacturability review. Our engineers check bend sequences, hole-to-edge distances, weld accessibility and tolerance feasibility. Issues are flagged within 24 hours with suggested modifications, preventing costly rework later.

Phase 2: Laser Cutting and Forming

Fiber laser cutting delivers ±0.1 mm edge accuracy without hard tooling, ideal for iterating designs between revisions. CNC press brake forming follows with dedicated tooling per bend sequence, and first-article measurements verify each critical dimension before proceeding.

Phase 3: Welding and Assembly

Tack welding on verified fixtures ensures consistent geometry across the batch. For prototypes with tight assembly tolerances, we weld in stages and measure between passes to control distortion.

Phase 4: Surface Treatment

Surface finish is applied only after dimensional sign-off. Common prototype finishes include bead blasting, brushing, clear anodizing and powder coating. Masking plans are documented to protect functional surfaces.

Quality Control Checkpoints

  • Incoming material: Mill certificates verified against specification
  • First article inspection: CMM or caliper measurement of all critical dimensions
  • In-process checks: Bend angle verification after every 5 parts
  • Final inspection: Visual surface check, dimensional report and fit test with mating components

Documentation and Iteration

Each prototype batch ships with a dimensional report and photo record. When design revisions follow, we compare measurement data across revisions to track improvement and confirm that changes have not introduced new deviations.
