IP Ratings and Enclosure Design: What Sheet Metal Fabrication Can and Cannot Deliver

A practical look at how ingress protection ratings relate to enclosure geometry, sealing surfaces and fabrication accuracy.

IP Ratings and Enclosure Design: What Sheet Metal Fabrication Can and Cannot Deliver

Ingress protection ratings are frequently specified on enclosure drawings, but achieving them depends as much on fabrication accuracy as on gasket selection. Understanding the relationship helps designers set realistic requirements.

What the Rating Actually Means

The first digit addresses solid particle ingress, the second addresses liquids. IP54 keeps out dust deposits and splashing water; IP65 is dust-tight and resists water jets; IP66 adds stronger jets. Higher ratings require continuous, evenly compressed seals.

Fabrication Factors That Decide Sealing

  • Flange flatness: Gasket compression must be uniform; a warped flange leaks regardless of gasket quality
  • Weld integrity: Continuous welds with no porosity are required on sealing frames
  • Door and frame fit: Consistent gap around the perimeter keeps compression even
  • Surface finish: Smooth, coated sealing faces prevent gasket cutting and improve contact

Design Details Often Overlooked

Cable entries, hinges and locks are the usual weak points. Specify gland plates or dedicated cutouts rather than drilling on site. Hinges should be welded or riveted so they do not distort the door under load, and locking points should be spaced to hold the door against the gasket along its full length.

Verification

Where the rating is contractual, ask for test evidence. Simple checks include a light-leak inspection of the closed door and dimensional verification of the gasket groove. Formal testing to the relevant standard should be arranged before series production begins.

Tell us the target IP rating at the quotation stage. It influences material thickness, weld specification and surface treatment, all of which affect cost and lead time.
